Battery packs impose a rare double requirement on fasteners: survive the harshest vibration profile in the vehicle, then release cleanly years later for module replacement or recycling.

In life: managing thermal swing

Cell temperatures cycle from −30 to +60 °C across vehicle life. Aluminum structure expands around steel screws, relaxing preload predictably. Countermeasures: spring elements or disc-spring stacks at critical modules, locking inserts in aluminum bosses, and torque windows specified for hot re-torque where service allows.

In life: the vibration reality

Road input plus inverter switching make packs a broadband vibration environment. The joints that fail in the field are rarely the big structural ones — they are small bracket screws whose preload decayed silently. Prevaling-torque screws or locking inserts on every sub-M8 joint is cheap insurance.

End of life: design for release

  • Avoid adhesives on joints meant to open; mechanical locks release with torque.
  • Standardize drive types across the pack — teardown crews work fast.
  • Protect threads from corrosion so screws back out at 80,000 km, not just at 800.
