The Corrosion Couple: Pairing Stainless Inserts with Aluminum Parent Metal

Austenitic stainless steel is noble; aluminum is not. Put them in an electrolyte and the aluminum becomes the sacrificial anode — precisely the wrong outcome for a housing thread.

When the couple is actually a problem

Galvanic attack needs three things: potential difference, an electrolyte and continuous contact. Inside a dry engine bay or office equipment, the couple is stable for decades. Add salt spray, condensation cycles or marine atmospheres and the aluminum boss around an unprotected insert can oxidize to white mush within a few seasons.

Four proven mitigation layers

  • Seal the joint: O-rings, gaskets and blind bosses keep the electrolyte out entirely — always the first move.
  • Coated inserts: zinc-nickel or aluminum-pigmented coatings on carbon-steel inserts can be safer than bare stainless in some couples.
  • Sacrificial volume: design boss walls with 0.3–0.5 mm of corrosion allowance in exposed zones.
  • Insolation: where service allows, insulating washers under the screw head reduce the external circuit.

Test like the spec
