⚡ Key takeaways
- Four requirements drive energy storage tray fasteners: electrical isolation against galvanic corrosion, vibration-proof locking, corrosion resistance and weight.
- An aluminium tray with steel screws must be insulated. Galvanic corrosion can perforate the tray within one to two years.
- Battery packs vibrate hard, so the joint needs a positive lock — nylon-insert nuts, thread adhesive or a locking washer system.
- Outdoor installations need 720 h salt spray and above. Plain zinc plating is not enough; use zinc flake or stainless.
- Lightweighting is pushing aluminium bolts such as ZT68 into weight-sensitive positions.
- Isolation options: nylon washers plus a sleeve, or a ceramic-coated screw.
- Fire requirements apply to the insulator, not the screw. Metal does not burn, but the isolation washer must be UL94 V-0 rated.

1. A corrosion failure at an energy storage site
In 2023 an outdoor energy storage installation in eastern China was inspected after a year in service. Deep pits had formed around every screw in the aluminium tray, and the battery pack base was leaking water.
The root cause was galvanic corrosion: zinc-plated steel screws were driven directly into an aluminium tray, with coastal salt mist as the electrolyte. The small anode around each screw against the large aluminium cathode meant the pits grew deep and fast.
The fix was stainless screws, nylon insulating washers and sealant. Three elements, all necessary — stainless alone would have made the galvanic couple worse, not better, because the potential difference to aluminium is larger.
2. The four requirements
| Requirement | Why | Solution |
|---|---|---|
| Electrical isolation | Aluminium coupled to steel corrodes | Nylon washer and sleeve |
| Vibration-proof locking | Pack vibration under road and inverter cycling | Nylon-insert nut or thread adhesive |
| Corrosion resistance | Outdoor salt mist | Zinc flake or 316 stainless |
| Lightweighting | Energy density per kilogram | Aluminium or titanium bolts |
3. Material selection
| Material | Strength | Weight | Corrosion | Relative cost |
|---|---|---|---|---|
| Class 8.8 steel, zinc flake | High | 1× | 720 h | 1× |
| 316 stainless | Medium | 1× | 2,000 h and above | 2× |
| ZT68 aluminium bolt | Medium | 0.35× | Good, and matched to an aluminium tray | 3× |
| Titanium bolt | High | 0.6× | Excellent | 10× |
Note the aluminium bolt row carefully. Its advantage is not only weight but couple compatibility: an aluminium bolt in an aluminium tray has no galvanic driving force at all, which removes the isolation washer as a failure point. The trade-off is lower clamp load, so it suits cover panels and brackets rather than structural joints.
4. Isolation solutions
- Nylon washer: a PA66 washer under the flange, sized to cover the full bearing area. If the washer is smaller than the flange, water wicks in at the edge.
- Insulating sleeve: a PET or nylon sleeve over the shank, so the screw never touches the hole wall. This is the part most often forgotten and it is the one that matters most.
- Sealant: thread adhesive or a sealing washer that also keeps water out of the joint.
5. Anti-loosening solutions
Battery packs see both road-induced vibration and thermal cycling:
- Flange bolts with nylon-insert lock nuts, which remain removable and inspectable.
- Medium-strength thread adhesive, which is removable but not reusable, and needs a controlled dispensing process.
- Note that a spring washer alone is not adequate here. It provides little reliable resistance to vibration-induced loosening at the frequencies involved.
6. Decision tree and FAQ
Step 1: indoor or outdoor?
Indoor → zinc plating is acceptable. Outdoor or coastal → zinc flake or 316.
Step 2: aluminium tray?
Yes → insulating washer and sleeve are mandatory, with no exceptions.
Step 3: high vibration?
Yes → nylon-insert nut or thread adhesive.
FAQ
Q: Can steel screws be used in an aluminium tray? Yes, but only with full isolation — washer, sleeve and sealant. Without isolation the tray will perforate.
Q: Do pack fasteners need fire rating? The screw itself is metal and does not burn. The isolation washer and any plastic component must be flame retardant to UL94 V-0, because a burning washer is a path for thermal propagation.
Q: What do the storage standards require? IEC 62619, UL 9540 and GB 38031 focus on cell and pack safety — thermal runaway, abuse testing, mechanical integrity. Fasteners are treated as general outdoor hardware, so the specification work is yours to do.
